WEEK 8 Water Jet Machining Abrasive Water Jet

WEEK 8 Water Jet Machining & Abrasive Water Jet Machining

Introduction • The key element in water jet machining (WJM) is a water jet, which travels at velocities as high as 900 m/s. • When the stream strikes a workpiece surface, the erosive force of water removes the material rapidly. The water, in this case, acts like a saw and cuts a narrow groove in the workpiece material.

The machining system

The machining system 1. Hydraulic pump. The hydraulic pump is powered from a 30 - kilowatt (k. W) electric motor and supplies oil at pressures as high as 117 bars in order to drive a reciprocating plunger pump termed an intensifier. The hydraulic pump offers complete flexibility for water jet cutting and cleaning applications. It also supports single or multiple cutting stations for increased machining productivity. 2. Intensifier. The intensifier accepts the water at low pressure (typically 4 bar) and expels it, through an accumulator, at higher pressures of 3800 bar. The intensifier converts the energy from the low-pressure hydraulic fluid into ultrahighpressure water.

The machining system 3. Accumulator. The accumulator maintains the continuous flow of the high-pressure water and eliminates pressure fluctuations. It relies on the compressibility of water (12 percent at 3800 bar) in order to maintain a uniform discharge pressure and water jet velocity, when the intensifier piston changes its direction. 4. High-pressure tubing transports pressurized water to the cutting head. Typical tube diameters are 6 to 14 mm. The equipment allows for flexible movement of the cutting head. The cutting action is controlled either manually or through a remote-control valve specially designed for this purpose.

The machining system 5. Jet cutting nozzle. The nozzle provides a coherent water jet stream for optimum cutting of low-density, soft material that is considered unmachinable by conventional methods. Nozzles are normally made from synthetic sapphire. About 200 h of operation are expected from a nozzle, which becomes damaged by particles of dirt and the accumulation of mineral deposits on the orifice due to erosive water hardness. A longer nozzle life can be obtained through multistage filtration, which removes undesired solids of size greater than 0. 45 μm. The compact design of the water jet cutting head promotes integration with motion control systems ranging from two-axis (XY) tables to sophisticated multiaxis robotic installations.

The machining system 6. Catcher. The catcher acts as a reservoir for collecting the machining debris entrained in the water jet. Moreover, it reduces the noise levels [105 decibels (d. B)] associated with the reduction in the velocity of the water jet from Mach 3 to subsonic levels.

Cutting parameters

Cutting parameters Factors which normally effects the good cutting quality in WJM: 1. Standoff distance- need to be small. 2. Nozzle opening diameter- smaller for fine cuts. 3. Water pressure- thicker stock, thicker the jet stream, higher the pressure. 4. Cutting feed rate- refer to the velocity which nozzle traverses along cutting path, depends on material and its thickness.

Applications 1. Cutting. WJM is limited to fiberglass and corrugated wood. Figure 2. 22 shows a typical example of water jet cutting of marble, while Fig. 2. 23 shows a typical application in the food industry. 2. Drilling. The process drills precision-angled and -shaped holes in a variety of materials for which other processes such as EDM or EBM are too expensive or too slow. 3. Cutting of rocks. Water jet cutting of a 51 -mm-deep slot in granite using two oscillating jets at 275 MPa during 14 passes at a 25. 4 -mm/s feed rate has been reported by Mc. Geough (1988). Moreover an oscillating nozzle system operating at the same feed rate and pressure of 172 MPa, with the standoff distance adjusted every pass was used to cut a 178 mm-deep slot in sandstone.

Applications

WJM advantages 1. 2. 3. 4. 5. 6. 7. 8. 9. It has multidirectional cutting capacity. No heat is produced. Cuts can be started at any location without the need for predrilled holes. Wetting of the workpiece material is minimal. There is no deflection to the rest of the workpiece. The burr produced is minimal. The tool does not wear and, therefore, does not need sharpening. The process is environmentally safe. Hazardous airborne dust contamination and waste disposal problems that are common when using other cleaning methods are eliminated. 10. It allows for more accurate cutting of soft material. 11. It cuts through very thick material such as 383 mm in titanium and 307 mm in Inconel.

WJM disadvantages 1. Hourly rates are relatively high. 2. It is not suitable for mass production because of high maintenance requirements. 3. One of the main disadvantages of waterjet cutting is that a limited number of materials can be cut economically. While it is possible to cut tool steels, and other hard materials, the cutting rate has to be greatly reduced, and the time to cut a part can be very long. Because of this, waterjet cutting can be very costly. 4. Very thick parts can not be cut with waterjet cutting and still hold dimensional accuracy.

WJM is suitable for cutting plastics, foods, rubber insulation, automotive carpeting and headliners, and most textiles. Harder materials such as glass, ceramics, concrete, and tough composites can be cut by adding abrasives to the water jet during abrasive water jet machining (AWJM) ABRASIVE WATER JET MACHINING (AWJM)

Abrasive Water Jet Machining (AWJM) • AWJM was first developed in 1974 to clean metal prior to surface treatment of the metal. • The addition of abrasives to the water jet enhanced the material removal rate and produced cutting speeds between 51 and 460 mm/min. • Generally, AWJM cuts 10 times faster than the conventional machining methods of composite materials. Zheng et al. (2002) claimed that the abrasive water jet is hundreds, if not thousands, of times more powerful than the pure water jet.

AWJM elements

Working process 1. High pressure water starts at the pump , and is delivered through special high pressure plumbing to the nozzle. 2. At the nozzle , abrasive is introduced & as the abrasive/water mixture exits , cutting is performed. 3. Once the jet has exited the nozzle , the energy is dissipated into the catch tank , which is usually full of water & debris from previous cut.

Types of abrasive materials • Different types of abrasive are used in abrasive jet machining like garnet , aluminum oxide , olivine , silica sand , silicon carbide , etc. • Virtually any material can be cut by using abrasive jet machining method , i. e harder materials like titanium to steel. • Abrasive particles must be hard , high toughness, irregular in shape & edges should be sharp.

AWJM systems • In AWJM, the water jet stream accelerates abrasive particles, not the water, to cause the material removal. After the pure water jet is created, abrasives are added using either the injection or suspension methods shown in Fig. 2. 27. • The important parameters of the abrasives are the material structure and hardness, the mechanical behavior, grain shape, grain size, and distribution. • The basic machining system of AWJM incorporates the following elements: 1. Abrasive delivery system 2. Control system 3. Pump 4. Nozzle 5. Mixing tube 6. Motion system

1. Abrasive delivery system • Auto abrasive delivery system has the capability of storing abrasive & delivery the abrasive to the bucket. • It’s works auto programming system by help of once measuring record & no adjustment or fine tuning system. • High sensitive sensor gives extremely reliable & repeatable.

2. Control system • The control algorithm that computes exactly how the feed rate should vary for a given geometry in a given material to make a precise part. • The algorithm actually determines desired variation in the feed rate & the tool path to provide an extremely smooth feed rate.

3. Pump • Crankshaft & intensifier pump are mainly use in the abrasive jet machine. • The intensifier pump was the only pump capable of reliably creating pressures high. • Crankshaft pumps are more efficient than intensifier pumps because they do not require a power robbing • hydraulic system ultra high pressure & more stroke per minute .

4. Nozzle • All abrasive jet systems use the same basic two stage nozzle. First , water passes through a small diameter jewel orifice to form a narrow jet. • The abrasive particles are accelerated by the moving stream of water & they pass into a long hollow cylindrical ceramic mixing tube. • Generally two type of nozzle use, right angle head & straight head.

5. Mixing tube • The mixing tube is where the abrasive mixes with the high pressure water. • The mixing tube should be replaced when tolerances drop below acceptable levels. • For maximum accuracy , replace the mixing tube more frequently.

6. Motion system In order to make precision parts , an abrasive jet system must have a precision x-y table and motion control system. Tables fall into three general categories. • Floor-mounted gantry systems • Integrated table/gantry systems • Floor-mounted cantilever systems

WJM performance factors

Advantages 1. Cheaper than other processes. 2. Cut virtually any material. (pre hardened steel, mild steel, copper, brass, aluminum; brittle materials like glass, ceramic, quartz, stone) 3. Cut thin stuff, or thick stuff. 4. Make all sorts of shapes with only one tool. 5. No heat generated. 6. Leaves a satin smooth finish, thus reducing secondary operations. 7. Clean cutting process without gasses or oils. 8. Modern systems are now very easy to learn. 9. Are very safe. 10. Machine stacks of thin parts all at once.

Calculations •

Waterjets vs. Lasers 1. Abrasive waterjets can machine many materials that lasers cannot. (Reflective materials in particular, such as Aluminum and Copper. 2. Waterjets do not heat your part. Thus there is no thermal distortion or hardening of the material. 3. Precision abrasive jet machines can obtain about the same or higher tolerances than lasers (especially as thickness increases). 4. Waterjets are safer. 5. Maintenance on the abrasive jet nozzle is simpler than that of a laser, though probably just as frequent. After laser cutting After waterjet cutting

Waterjets vs. EDM 1. 2. 3. 4. 5. 6. 7. Waterjets are much faster than EDM. Waterjets machine a wider variety of materials (virtually any material). Waterjets make their own pierce holes. Waterjets are capable of ignoring material aberrations that would cause wire EDM to lose flushing. Waterjets do not heat the surface of what they machine. Waterjets require less setup. Many EDM shops are also buying waterjets. Waterjets can be considered to Waterjets are much faster than EDM. be like super-fast EDM machines with less precision.

Waterjets vs. Plasma 1. Waterjets provide a nicer edge finish. 2. Waterjets don't heat the part. 3. Waterjets can cut virtually any material. 4. Waterjets are more precise. 5. Plasma is typically faster. 6. Waterjets would make a great compliment to a plasma shop where more precision or higher quality is required, or for parts where heating is not good, or where there is a need to cut a wider range of materials. After plasma cutting After waterjet cutting

Waterjets vs. Other Processes Flame Cutting: Waterjets would make a great compliment to a flame cutting where more precision or higher quality is required, or for parts where heating is not good, or where there is a need to cut a wider range of materials. Milling: Waterjets are used a lot for complimenting or replacing milling operations. They are used for roughing out parts prior to milling, for replacing milling entirely, or for providing secondary machining on parts that just came off the mill. For this reason, many traditional machine shops are adding waterjet capability to provide a competitive edge. Punch Press: Some stamping houses are using waterjets for fast turn-around, or for low quantity or prototyping work. Waterjets make a great complimentary tool for punch presses and the like because they offer a wider range of capability for similar parts.
